Replacing bits of chassis rail is not easy to get looking right, if the rust is not too bad you could try pulling them back in shape with a slide hammer..just weld some pulling tabs/loops on there temporarily.

.....I guess I should hit them with the wire wheel first then. There's no obvious signs of rust, but as we both know, it lurks in all sorts of places in these 40 year old cars. Then maybe look into acquiring a slide hammer.....or else trying this: https://youtu.be/G_ehJCEbxzw

A slide hammer is nothing more than a weight on a stick.. you could probably jerry-rig one together from a stud and an old brakedisc, you get the idea.

That vid is another way to go about it, but a lot of work.. I hope for your sake that your rails arent that far out of shape.

The result in the video looks good. But cutting up your floor to do it, i have my doubts on that. I've seen the slidehammer method before and it looked fairly good but not perfect. And less intrusive compared to actually cutting things.

Those chassis rails can easily be removed by drilling the spot welds, and then carefully hammer them back to its original shape.

Done that on another car I Build. Angel

Restoring my AE86, all the way... Going JDM style Big Grin

I would prefer that to opening the floor, but if the situation is not too bad, I'd try the slide hammer first.

Yeah, I'm not opening the floor.. at least not yet...but maybe fab a tool, either a slide hammer, or bearing puller type...

Yep, drilled them off & hammered them out.... One was a bit torn, but no corrosion so just mig'd the tear & plug welded it back on with epoxy primer inside.[Image: AEU86 AE86 - AE86 booter]
