Honestly, I believe any AE86 that hasnt had its HVAC system refreshed will be in a similar state. Foam remnants everywhere (the foam just doesnt last that long), worn out blower brushes (this will depend on mileage), and who knows what else. But it's a pain to get at these parts once everything is together.
I now have enough foam to restore about 10 of these, its hard to get that stuff in small volumes.

Yes it is. That blower is not put back together again as it has a metal plate in it that is rusty AF and needs sandblasting.
Looking to get some blast cabin time booked in this month (not for that plate specifically, I have shitload of mesh wheel centres in need of restoration)

Well, the new old aftermarket stock blower motor came in the mail today. Compared them on the bench with a lab supply and the new one is a clear winner.
Comparing on 4 criteria:
Unloaded current draw, Loaded current draw, Noise, Power
Old: 2.5A, 5A, Bit noisy, weak
New: 1.5A, 6A, quieter, strong

My guess is that the commutator on the old one took a bit of damage from the worn out brushes, one was worn all the way down to the copper wire.
I might be able to squeeze a bit of life out of it if there is room to move the brushes up a bit on the commutator, since it is usually a bit taller than the actual brushes themselves. Move them up to an undamaged bit, but to be honest, I am not going to bother with that any time soon. Toss it in the basement for now.
